Last weekend estate sale find. Did a basic cleaning, removing the worm gear and main gear, oiled and greased as normal.
All works good now, but it will not cast. Even with a 3/4 oz. weight, and all spool tension removed, it will only cast about 10 feet.
The spool moves freely, it is not locked up. The plastic line brakes were missing, new one are ordered.
I have several 5000s 5500s, and 6500s, never had an issue with them.

Just cannot figure out what is going on.

I know you said the spool moves freely but did you check the bearings inside the spool?

That’s about all I could figure it to be as well, it’s kind of hidden on this model.

Yes, the bearing is good, also, removed and cleaned the worm gear.
Also removed and cleaned the plastic gear (idler gear?).
The idler gear will spin on its post, worm gear good also.
Should that gear just turn freely, or spin like a top?
Maybe the hole in the idler gear needs to be reamed out a little.
Installed the brakes, helps some, just not a lot.
Can cast a 3/4 oz, weight about 20 feet at the most.
