Finally hit pay dirt and got the old pan and liner out. I couldn't believe how damp the mortar was, not wet, but easy enough to break and dig out with a flat head shovel. Knowing what moisture "was" in there, we have decided not to go back in with the old style vinyl liner with mortar. That said, I am about %100 sold on installing one of these: http://www.homedepot.com/p/Schluter-Kerd...2PVCE/202608408I need to fill in the dug out pan, make level in order to start the fab work with the new gypsum board enclosure. What type of bagged concrete is best for this application? The area is 46"x46" now, the new shower will be larger, more like 46"w x 60"l. I'm also going to rip out all the old insulation and add a better insulated product. The studs are all good with the exception of the lower left floor piece that got wet over the 40 year period it's been there. Of the 2 walls showing, one has plastic sheeting over the insulation, whereas the other wall only had it about a 1/3 of the way down. Do I need to resheet these walls in plastic, what is the purpose? If they were for a moisture barrier, moisture will not be a problem with the Kerdi system. Oh, for the record, that's not water/moisture you see in the pic on the pan floor. I sprayed a solution of bleach/water to knock the mildew smell down a tad, just musty smelling is all. Please fire away with any Pros/Cons you see here. Thanks.

You mention a "gypsum board enclosure", what does that mean exactly? Surely you would use cement board and embed a shower membrane onto it. Note: the link doesnt work, maybe its all explained in there

Doing the same thing on my shower now....
I would remove all of the rock top of the wall and get rid of insulation. Get some mildrew remover and spray all of the studs wall area, floor and put fans on it 24x7 for a few days. If you're going back with larger shower need to move the drain some to accommodate new shower size, so slope is not so severe. It is not too difficult as you can rent the jackhammers at HD and do it yourself. Don't know if I would go with the Schulter system, if I was not going to put back a mortar pan and liner, I would look at doing a custom size one piece pan that is heavy duty, not some of the cheap plastic ones you see in Lowes/HD. You're probably going to want to do any water line rerouting at this time also, to accommodate the newer style showers people want, multiple heads, jets, etc. We went with a surface mount unit so the water lines stub out then connect with a fitting.

shouldn't the floor tile come first?
Trust your own instinct. Your mistakes might as well be your own, instead of someone elses.

shouldn't the floor tile come first? With a traditional vinyl liner and mortar system, yes the floor goes in 1st. This a "Wedi" shower system, totally new school stuff. This the stuff they put in cruise ships. Today's install update. No grout yet... Good you tube info here on the system for those interested: https://www.youtube.com/watch?v=X1GLQDPIA-E

Some of these new systems make me scratch my head. Granted they aren't very popular down here in Texas because of the cost, so I don't get to ever see them in person.
