Ive got a buddy who is having issues with his winch not reengaging after a cast. I took it apart and it looks like either the ratchet ears are worn down or the clutch return arm is shifting to where the ratchet cant grab it and reengage. I don't have a schematic and cant find one online. Anyone else had this problem? If so, has anyone sent one back to Abu Garcia for repair?

I have seen that before...I wouldn't send it back to Abu unless they are going to fix it under warranty. You can get the schematics off of the abu Garcia website.

If you are planning to fish this reel come Springtime and want it repaired by an authorized repair shop, I would send it off immediately because it can take a while. Otherwise, there's several guys on here that can clean and repair it for you. Abu's are really easy to break down and fix yourself. Parts numbers and diagrams can be found on the Abu website.

Its more than likely just the clutch return arm. Look for wear on the end of the arm where the ratchet contacts it to kick it back. If it looks worn pretty good its time for a new return arm. Generally the ratchet ears are made of thicker metal and dont wear as fast but they should be cheap enough that if you wanted to go ahead and replace both since you are already in there anyways. Or you can send it to me and ill do it for $10 plus parts (and shipping if you arent close enough).

Ive also seen the thumb bars themselves get worn out as well and thats something else to look at it. But usually main culprit is worn clutch arm.

Have a premier that does that too. Heard it is very common with revos.

I use the MGX's and xtremes, the thumbar return mechanism (gear side of real)doesn't get lubed by normal means. Disassemble clean, and lube the parts associated with the return mechanism, overlube even, it will reoccur otherwise. Wasn't lubed sufficiently when originally assembled.
